Is the EQ / DSP ON by default, at flat, with an output gain of -5dB...? Just asking, not being sarcastic.
 
I Don't use volume control nor EQ, so can't answer this. Always runnig bypass to RME via USB.

Keith, he's saying that with volume bypass set to OFF, and then turning the volume wheel to the max, the volume heard is way too low, compared to what it was with the volume bypass ON. (the pre and the amp are the same, as well as their volume level, of course)

TBH I would expect that volume bypass ON would lead to an output level equal to the volume obtained turning it up to 0dB with volume bypass OFF (wouldn't it?)... it appears not to be the case, though.
sorry - work life gets in the way with my new setup! Yes, exactly this - if I toggle the passthrough switch between on and off (where when 'off', the volume is maxed out) the passthrough volume is about twice that as it being off - it's substantial. Granted, I'm not hugely knowledgeable in the hifi arena, but I'm pretty good at gain-staging with music gear (synths/drum machines etc), so perhaps I'm taking bad habit across with me. But yes - I'd assume that the passthrough and the full volume in the normal setting to be largely the same - this isn't the case.

Any help would be much appreciated!

So, check in the EQ settings if, perhaps, there is a flat profile active and the output gain is - again, perhaps... - set to something in the lines of -5 or -6dB (which roughly means halving the volume, you may agree...)

I think the outputs (and the inputs, IIRC) have independent volume memory, but sometimes get fooled... try to switch input, and return back to the current; and/or do the same with the output.

Also, I remember hearing about different levels on the RCA outs, depending on whether the output selected was only RCA vs RCA and XLR together. Play with that as well.

the question .is it dangerous ,to use beta firmware.

Much appreciated.

So there was no EQ on - I turned on the flat profile, left it on the default -5dB, and that's shaved the overdriving off that I heard in the first instance (this is with the 'Passthrough' set to 'On'). This means I can run the unit in 'Passthrough' mode without the outputs being too hot. I've not an experienced ear, but the flat EQ profile doesn't appear to colour the sound, so that's pleasing.

'Passthrough' is still double the volume of non-passthrough - I've checked the input/output to ensure it remains internal player to Analog-RCA - tried switching between sources and back, and makes no difference.

I may try a Factory reset later, but the turning on the flat EQ @-5dB has tamed the outputs for the time being, and that means I can hear 'Everything in its Right Place' without said occasional distortion!

I appreciate everyone's patience with my noob-ramblings - I haven't ruled out that I've done something terrifically stupid here, that I'll discover at a later date, but for the time being, it's running beautifully!
